## **⚠️ Common Wiring Mistakes & Troubleshooting**

### **Top 10 Motor Starter Wiring Errors**

#### **1\. Incorrect Overload Relay Setting**

**Symptom:** Nuisance tripping or motor burns out. **Cause:** OL is set too low or too high. **Solution:** Set OL to 1.0-1.15 × motor nameplate FLA. Check the nameplate, not motor power rating.

#### **2\. Missing Self-Holding Contact**

**Symptom:** Motor starts but stops immediately. This happens when the Start button is released. **Cause:** Contactor auxiliary NO contact not wired in parallel. **Solution:** Wire auxiliary contact across the Start button. See the control circuit diagram above.

#### **3\. Stop Button Wired as NO Instead of NC**

**Symptom:** Motor will not stop when Stop is pressed. Or, it won't start at all. **Cause:** Reversed Stop button wiring. An NO contact was used instead of NC. **Solution:** **Always use NC contact for Stop button** (fail-safe design).

#### **4\. No Interlock Between Forward/Reverse or Star/Delta**

**Symptom:** Catastrophic failure; a phase-to-phase short circuit blew contactors. **Cause:** Both contactors energized simultaneously. **Solution:** Install **both mechanical AND electrical interlocks** (redundant safety).

#### **5\. Undersized Control Cables**

**Symptom:** Contactor chatters (buzzes); it doesn't pull in fully. **Cause:** Voltage drop in long control wire runs. The wire size is inadequate. **Solution:** Use minimum 1.5mm² for control circuits. Limit runs to <50m for 230V coils.

#### **6\. Overload Relay Wired in Wrong Phase**

**Symptom:** Single-phasing not detected, motor burns out. **Cause:** OL only monitoring 2 of 3 phases. **Solution:** Use a 3-pole overload relay. Or, use electronic OL with phase unbalance detection.

#### **7\. Grounding/Earthing Omitted**

**Symptom:** Electric shock hazard, equipment damage. **Cause:** No ground wire connected to motor frame or enclosure. **Solution:** Connect Green-Yellow wire from PE to motor frame and all metal parts.

#### **8\. Control Circuit Powered from Motor Circuit**

**Symptom:** Cannot troubleshoot while the motor is off. This presents a safety hazard. **Cause:** Control power tapped after contactor instead of before. **Solution:** Always take control power **before** the main contactor. This allows safe troubleshooting.

#### **9\. Reversed Phase Sequence (L1/L2/L3)**

**Symptom:** Motor runs backward (wrong rotation direction). **Cause:** Phases connected in the wrong order. **Solution:** Swap any two phases, typically L1 and L3, to reverse rotation.

#### **10\. Timer Set Too Short in Star-Delta**

**Symptom:** Motor stalls during transition or has repeated starting attempts. **Cause:** Insufficient time in Star mode. The motor hasn't accelerated enough. **Solution:** Increase timer to 8-12 seconds for high-inertia loads. 5-7 seconds is typical.
